leaving a half dollar sized drip overnight in the garage. After some google-fu-ing it appears that there is a TSB about the issue and a revised seal kit from Ford that requires some special tools and may or may not be a PITA to install. Any experience with this issue and what can I expect to pay? Can indy shops replace this seal or am I stuck paying stealership repair inflation?

My buddy works at a Ford dealer and they do ptu seals left and right. You would be better off at the dealer.

Is this gonna be on ongoing problem? I have read that they are worse in extreme cold like we are experiencing now.
I just spoke to a service advisor at local Ford shop and she said they did one yesterday and the labor was $237. Seal is sub $50 which I know is marked up at least 400%.

The seals come in kits, you can't get it by itself from Ford anymore with the latest supercession. They also include the installer tool. 9 times out of 10 we sell the output flange also. We do a bunch of these.

TSBs do not extend the warranty coverage, only Field Service Actions (recalls).

Had a TSB that did a free throttle body cleaning on my 05 Ford last year so some do pay but I think in a lot of cases it depends on the dealer (double dip)

Not sure in Canada, but in the US that was a Field Service Action, not a TSB.

So for future searching reference:

Rear output seal kit with flange and locknut
7E5Z-7275-AC MSRP $71.70

RH seal kit, PTU to axle shaft
DB5Z-7275-C MSRP $45.57

LH seals against transaxle
Inboard seal
7E5Z-7H469-C MSRP $10.08
Outboard compression seal
7E5Z-7086-A MSRP $10.97

They say its barfing fluid out of the vent. Want to replace entire PTU to the sum of $1400+. Told em to top it off. Time to sell it I guess. Too bad, I love that car, but I can't swing $1400 at the moment. That is 1/4 value of the car anyways.

You may have to register with that forum and give "Cory" some of your info(a few posts down). Worth a shot imo.

I just PM'd Cory and gave him all the info on what is going on and the RO# from yesterday's dealership visit. Hope he can help us.

UPDATE: we never fixed this and again this winter (freezing cold) it barfed out the vent more and more. No noise and drives fine. I just changed the oil today and the sides of the t-case has burned black fluid remnants down the side of it. It does give an odor when driven for long enough to heat up and cook off. I dunno, gonna top off the PTU and do another drain and fill on the trans the next warm weekend we get. I am thinking we are gonna sell soon (97K on it) as the suspension started squeaking this winter too and from what I've read, it is some non-replaceable bushing in a tube that the upper control arm bolt goes through. Hopefully a quick hose down with some silicone spray and some warmer weather will make it go away for a while.

Stupid stuff like this drives me crazy because the car looks and drives great, but I am not putting money into things that are poorly engineered and destined to fail again. Ugh.
