Opinions on these in terms of reliability and functionality? I realize the V8 has less mechanicals than a newer one with an Ecoboost, but the Ecoboost gets slightly better MPGs. A co-worker friend of mine has a 2004-05 he bought used from a dealer a few years ago that has been a real cream puff for him. It's just over 100K miles, but is remarkably rust free and runs/drives like new. I've noticed the bodies on them appear to hold up a lot better than something like a Chevy Tahoes. I've seen a lot of alarmingly rusty later model Tahoes in my area. Just crazy to me given what these things cost.
 
Some of the 5.4 ones had issues with spark plugs getting stuck, it'd be easy to find out which ones that was. I agree with you rust wise, now that I think about it. I see even the 07+ GM fullsizes with bad rust up here, only thing I see on expeditions is the aluminum corrosion on the tailgates.

I have the 5.4 in my F150 and spark plug replacement can be expensive. There are 2 problems, the original plug design was such that they're extremely easy to break and I don't believe they installed the with anti-seize. The other is that the plug threads in the heads are fairly thin and can be stripped out if you don't extract them correctly. There was a class action settlement about the plugs . A good shop or experienced mechanic can get them out without breaking. The plugs needed to be soaked with carb cleaner overnight before you extract them to help dissolve the carbon. Extracting them with an impact drive helps avoid stripping out the threads in the head. Subsequent plug replacements are easier.

Now the spark plug issue aside, I've been very happy with the 5.4. If you get an older Expedition with one, it will likely serve you very well. I used one as a rental years ago and really liked it.
