P/S Pump replaced, fluid still bubbling over?!?!

Taking it to the mech on tuesday. For our Hyundai. What could it be? makes noise and bubbles over, had pump replaced, same problem.
 
I think you may be sucking air in from the return line. I would start by checking that there are no leaks from any of the o-ring seals. Sometimes you can't see fluid leaks as air may be sucked in and fluid won't leak out.
 
Air is getting into the inlet to the PS pump. Could be a problem with the hose (or the hose clamps) that connects the reservoir to the pump.
 
The mechanic said it could be the "gear". Not sure what that is. We examined it while the fluid was running and the cap was off - no bubbling, only after long trips. He said the reservoir is made for simply holding the fluid. There's a seal that's worn out and it's forcing the fluid back into the reservoir which causes it to bubble over.

At his advice I put some Lucas PS stop leak in there and it quieted down a lot but still makes noise when the gas is pressed. No steering noise when the wheel is turned though.

"gear" usually means steering gear, or rack and pinion. Ford uses the same basic number for a rack and a steering box and calls both a "steering gear"
 
If the bubbling over happens while you're still driving, suspect a suction side air leak as Kool1 suggested. The Lucas might actually make this worse.

If the bubbling over only happens after you shut it off and especially after a long drive suspect a typical slow fluid leak. Take a good look at the tube running along right side of the subframe. A lot of Santa Fe's develop a very slow leak from that tube. Water is retained at the clips that hold the tube in place and the result is that two inches of the tube become nice porous rust.

So the suction side air leak, should I just have the hoses replaced? Again the
Bubbling happens when I've driven it on the highway and after that it makes a lot of noise, even turning the wheel inpark.
 
If you've done all you can think of to purge the air out of the fluid and just driving it leads to the fluid bubbling out of the reservoir while the engine is still running then maybe yes. You might be able to find a leak just by disconnecting a hose and looking for cracks.

I expect that your attempts to purge the fluid include applying a vacuum, circulating the fluid for a few seconds at a time, letting it sit with the engine stopped for an hour and topping off, all that stuff.

Also, be advised that some aftermarket PS pumps (I don't know if this applies to Hyundai applications) will include a filter to protect the new pump from debris in case the installer fails to flush the system. Perhaps if you have such a filter and it is clogged that might increase the suction? I've never seen that happen, but then I've never seen your car either.
