How to remove this rusty diff fluid fill plug?

If all else fails cut the rear cover off and have a new one welded on.

I use Mobil 1 75w-140 for about 24 years , several hundred thousand cumulative miles. Using it in vintage Shelby Mustangs and Jaguar XKR’s.

Plenty of rear end abuse, nevertheless no wearing or breakage issues.

Here is a screen shot of a posting I did back in 2020. It discusses the different temps with different gases. Oxy acetylene is best but if you don’t have access to it a Mapp/ Oxy Kit can be had for $100. Good luck and let us know “ The rest of the story”. :D

Home made Thermite:

Mix 50:50 iron oxide and [REDACTED]. Ignite with a magnesium strip tucked into the heap of Thermite, lit with a propane torch.

When the Thermite eats it's easy to China through your driveway, the axle will be cool enough to replace with a new one.

Nah, hammering on a slightly smaller 6-point socket and then attaching your breaker bar works a cinch. The trick here is to yank/snap on the breaker bar until the bolt breaks free. No hammers. No impacts, sometimes they can just twist the bolt head off. Slow, steady pressure will twist them too.

Get the handle of the breaker bar in a good spot that you can pull on it like a maniac in a fitness planet rushing through pull ups.
 
Id scrape it with a brass brush first......clean it up so the penetrant finds a home and you can see better what youre dealing with.

If everything checks out after a good hosing........leverage......lots of it, and a good fitting socket
 
i would weld a good solid nut to it , that would do 2 things heat it up and give you something solid to wrench on
 
Man....all these guys must live in the south. That is an average looking thing for here in the 6 months of salt part of the country. Actually, not many 2003s left.

Get a look at the Youtube channel, "South Main Auto". The fellow that owns it is Eric O. - he works and lives in the north eastern rust belt. Typically a car is done at the end of it's 8th season of salt coated roads. I just watched him fail a car for repair and inspection after putting his "Judge" through the frame of a compact pickup. He fights and strains and has specialty tools to just wrangle the salt rotten cars back into submission and complete the repair.

When a component literally just unscrews like it should? His common response is "Huh, someone must have just worked on this...."
Or:
"This must be like when you work on cars in the South..."
 
get the right size 6 point socket on it with a snug fit then soak it with PB Blaster for a couple days and last of all hit it with an impact wrench. I've removed lots of bolts with my impact that I otherwise couldn't get loose.

I have had lots of luck using an impact in these situations as well. I turn the regulator down to about 40 - 50psi, enough to allow it to hammer without breaking or stripping anything, and then let it chug away for a little bit. Of course you do need an air powered impact to do this.
