I just finished a rust repair on a 2008 Suburban. I basically followed the advice on a You Tube Chris Fix rust repair video. These type of videos feature a "no-welding" method. Of course the main problem is that without cutting out the panel, which still may have more rust behind it, the solution is less than long term. Still, its a low cost solution to getting rid body panel rust and in the case of Chris Fix's video can be very entertaining. If you have one you thought was useful, please post it. Here is the Chris Fix one.

If you ever need to get into a panel repair like that, check out Sherwin Williams 920. It's a 2 part penetrating (clear) epoxy primer designed for rusted area that can't be completely cleaned of rust. NASA uses it a lot.
It's $100.00 a gallon though, but has exceptional shelf life.

Chris Fix's sandpaper strategy is 80 grit to shape the Bondo, then 180 to smooth it out and then 325 and perhaps 400 to smooth it to the point you can spray primer. After a total of 3 coats of primer he recommends sanding with 600 grit. Then 3 coats of paint with no sanding in-between or after, and then 3 coats of clear coat with no sanding in between.
