Can you spot the difference(s)? 1 or 2?

^^^ Looks like both end caps are the same configuration. Does the leaf spring fit into both end caps the same, or is there any difference detected? Can you make the leaf spring sit down all the way and contact the raised ring? In the past, most Fram filters only had the raised ridge on on end cap. They probably use the same now to cut down on having two different end cap styles.

Sorry for the bad news. I have tried both ends and I get the same results. The leaf spring is not identical to the end cap surface.

So sounds like the fit of the leaf spring into the end cap hole is too tight to allow the leaf spring to fully sit down flat on the end cap. The leaf spring doesn't seem to have ruffles, so it's a good stamping ... but that doesn't matter if the leaf spring can't sit all the way down onto the end cap to seal. Another issue to monitor. The air gap looks pretty big in the photo.

There is an air gap. This appears to be caused by the circular ridge. The surface of the leaf spring is flat, but does not mate flush with that surface.

I even considered the loss of tension because of cutting open. Could that be the case? I pressed down to give it a good amount of tension on the leaf spring, still see light.

That looks like a pretty big gap. If you push down as hard as you can on the leaf spring, and it still doesn't close the gap then I doubt it's going to close when the filter was still together. Sounds like the fit is just too tight. What if you ground off those 4 nubs with a die grinder, then see if the leaf spring sits down better. If the fit is too tight to allow the leaf spring to sit all the way down, then that's a problem, even if the leaf spring is stamped smooth.
